The Spunbond Extrusion & Converting Process

Step-by-step documentation of raw polymer dosing, continuous filament extrusion, thermal point calendering, and downstream converting operations at our Madurai facility.

Phase 1: Continuous Extrusion & Web Laying

Primary Filament Synthesis & Thermal Bonding Stages

01

Polymer Dosing & High-Temperature Melting

Raw Material Preparation

Virgin homopolymer polypropylene (PP) granules (MFI 25–40) are pneumatically conveyed, dried, and gravimetrically dosed with specialized masterbatches (UV stabilizers, color pigments, hydrophilic agents, or flame retardants). The polymer is thoroughly homogenized and melted across multi-zone temperature-regulated screw extruders at 200°C–230°C.

02

Filament Extrusion through Precision Spinnerets

Continuous Filament Formation

High-precision positive-displacement melt gear pumps meter the molten polymer under uniform pressure into spinneret packs containing thousands of micro-capillary orifices. The polymer is extruded into continuous, uniform filament strands with zero denier variance.

03

Aerodynamic Quenching & Molecular Attenuation

High-Velocity Drawing

As filaments exit the spinneret plate, they pass through a laminar conditioned quench-air chimney. High-velocity pneumatic draft tubes stretch the strands at speeds exceeding 3,000 m/min, aligning polymer molecular chains along the axis for superior MD/CD tensile strength and elongation resistance.

04

Randomized Isotropic Web Deposition

Vacuum Web Formation

Attenuated continuous filaments are discharged onto a high-speed moving vacuum wire conveyor belt. Downward suction pulls the randomized filaments into an interlocking, homogeneous fibrous mat with balanced multi-directional mechanical properties.

05

Thermal Point Calender Bonding

Mechanical Consolidation

The unbonded web passes between heated steel calender rollers under precise hydraulic linear nip pressure (200°C–215°C). Engraved embossing patterns (Big Dot, Medium Dot, Small Dot, or Diamond) fuse the filaments at discrete points without chemical resins or adhesives.

06

In-Line Quality Scanning & Edge Trimming

In-Line Quality Assurance

Continuous non-contact optical laser scanners and beta-gauge sensors inspect the fabric for GSM uniformity, pinholes, and foreign inclusions. Heavy-duty circular rotary knives trim roll edges with ±1 mm precision, returning trimmings into closed-loop recycling.

Phase 2: Converting, Value Addition & Logistics

Downstream Slitting, Finishing & Line-Haul Dispatch

Stage 07

Precision Slitting & Surface Rewinding

Master rolls are transferred to high-speed multi-blade slitter rewinders. Automated rotary shear blades precision-slit rolls to exact converter specifications (from 50 mm micro-tapes up to 3,200 mm broad rolls) onto 76 mm or 152 mm heavy-duty cardboard cores with electronic tension control.

Stage 08

Extrusion Lamination & Film Coating

For medical and barrier packaging grades, the Spunbond substrate is fed through thermal extrusion coating units, applying a continuous layer of PE film, breathable microporous film, or reverse-printed BOPP film for 100% waterproof and fluid containment barrier performance.

Barrier Lamination
Stage 09

High-Speed Automated Sheet Cutting

Automated computerized guillotine cross-cutting machines transform fabric rolls into flat, square-cut non-woven sheets with clean, non-fraying edges for mattress quilting layers, hospital examination sheets, surgical drapes, and horticultural frost blankets.

Flat Sheet Panels
Stage 10

Flexographic & Rotogravure Printing

Equipped with inline corona surface treatment, our printing lines apply vibrant, high-definition graphics. Flexographic printing delivers high-speed roll branding (up to 6 colors), while Rotogravure delivers photographic multicolor finishes for retail shopping bags and sacks.

In-Line Printing
Stage 11

Automated Bag Conversion

Integrated bag-making machinery uses high-frequency ultrasonic welding to transform Spunbond rolls into ready-to-use eco-friendly bags: W-cut carry bags, D-cut boutique bags, 3D box bags with handles, loop bags, and agricultural banana bunch covers.
